Plush Essential Barrel Sweatpant: A Curved Leg In A Thick Fabric

A barrel leg is a curve that comes from the pattern rather than from pressing, and that is worth repeating because it is the thing most often got wrong. The outseam and the inseam are shaped differently from each other, and the leg is widest somewhere between the hip and the knee before narrowing to the hem. If you try to arrive at that by finishing a straight leg, it looks right on a hanger and loses the curve the first time it is washed.

Plush makes it harder in one specific way. The fabric is thick and springy, so a curved seam in plush has more bulk to manage and more tendency to push back into a straighter line. That means the curve has to be engineered into the seam rather than pressed into it, and it is worth an extra sampling round rather than a compromise.

Where This Style Goes Wrong In Production

The curve is the first and it is the reason to make this style at all. It comes from the difference between the outseam and the inseam, and in plush that difference has to survive bulk at the seam, which will otherwise push the curve back towards straight. We develop the curve on the actual cloth, engineer the seam rather than pressing it, and check the shape at the smallest and largest sizes rather than only on the sample size.

Shrinkage is the second and curved seams have more directions to shrink in than straight ones. Fleece shrinks differently in length and width, so a barrel leg can come out shorter and flatter at the same time, which is a different garment. We test on the actual cloth before bulk cutting, compensate the pattern, and check after the care cycle rather than only off the machine.

Pile, waistband and twist are the third. Pile shades differently by direction, so we control it at cutting, and it flattens under pressure and mats where rubbed, so we test and pack accordingly. The waistband carries a heavier leg than on a straight pant, so the elastic is specified and the drawcord eyelets reinforced. A shaped leg will twist if it is not cut to the grain, and on a barrel shape a twist is obvious, so we check the leg hanging on the body.
