Barrel Leg Sweatpant: A Curve That Has To Be Cut, Not Pressed

A barrel leg is a shape that has to be cut, and that is the point most factories miss. The curve comes from the pattern: the leg is wider through the thigh and knee and narrower at the hem, with the outseam and inseam shaped differently from each other. If you try to get that shape by pressing or by shrinking a straight leg, you get something that looks right on a hanger and loses the curve the first time it is washed.

The consequence is that a barrel leg is more expensive to develop than a straight leg, and it is worth knowing that up front. The pattern has to be developed and then checked at both ends of the size range, because a curve that reads well in a medium can read as a bulge in a small or disappear entirely in an extra large. We would rather spend the sampling time there than discover it in bulk.

Where This Style Goes Wrong In Production

The curve is the first thing to get right and the easiest thing to lose. A barrel leg depends on the difference between the outseam and the inseam, and that difference has to survive cutting, sewing and washing. If the fabric is too light the curve collapses into a plain taper, and if the pattern is graded by simply scaling the shape, the curve will be exaggerated at one end of the range and flattened at the other. We set the widest point and the hem as measurements, develop the curve on the actual cloth, and check it at the smallest and largest sizes rather than only in the middle.

Shrinkage is the second and it hits curves harder than straight lines. Fleece shrinks differently in length and width, and a curved seam has more directions to shrink in, so a barrel leg can come out shorter and flatter at the same time. We test shrinkage on the actual cloth before bulk cutting and compensate the pattern rather than hoping, and we check the finished garment after the care cycle rather than only off the machine.

Leg twist and the waistband are the third. A shaped leg will twist if the fabric is not cut to the grain, and on a barrel shape a twist is visible because the curve ends up in the wrong place rather than simply looking like a crease. The waistband carries a heavier leg than usual, since there is more fabric below it, so the elastic is specified rather than assumed and the drawcord eyelets are reinforced. We check the leg hanging on the body and test the waist through wearing and washing.
